5052-H32 vs. 6061-T6 Common Challenges and Solutions in Custom Sheet Metal Fabrication

Custom Sheet Metal Fabrication has many benefits, but it also has challenges to face. Understanding these challenges and overcoming them will help ensure that the performance, quality and cost of the final product meets your expectations. Next. Cracking during the molding process

One of the most common challenges in Custom Sheet Metal Fabrication is cracking during the forming process. Cracking occurs easily when aluminum is bent or stretched beyond its elastic limit, especially aluminum alloy 6061 t6. The T6 condition gives 6061 high strength, but it also reduces the ductility of the material. The material becomes hard and brittle. Internal residual stresses generated during rolling or pre-processing, which are released and redistributed during bending, can easily lead to cracking.

So how can we solve this?

Strictly observe the minimum bending radius: For 6061-T6, the minimum bending radius cannot be less than the material thickness, and it is recommended that the internal bending radius be increased to at least 2 to 3 times the material thickness.

Control the bending direction: During Custom Sheet Metal Fabrication, ensure that the direction of the bending line is perpendicular to the rolling direction of the sheet. Bending parallel to the roll direction increases the risk of cracking.

Annealing: For complex shapes, aluminum can be formed using annealed aluminum first. 6061 annealed transitions are very soft and ductile, and then heat-treated to T6 after forming to restore strength.

Replacing the right aluminum alloy material: alloy 5052 h32 has better formability and fatigue resistance than aluminum alloy 6061 t6, and in the vast majority of cases will not crack during the forming process.

Alloy 5052 in the H32 state has a lower hardness, its surface resistance to scratching and impact is weaker, and in the Custom Sheet Metal Fabrication process, tiny metal shavings or particles may adhere to the mold or countertop, which will produce scratches when the sheet slides.

Solution:

Maintain a clean environment by regularly cleaning the table and molds to ensure that they are free of metal shavings, welding slag and other hard particles.

Although its surface is more wear-resistant, if hard particles (e.g., iron filings, grit) are present, these particles may be pressed or rolled into the aluminum surface under pressure, forming deeper, continuous scratches or indentations. Solution:

Regularly inspect and polish the surfaces of the bending machine dies and press rolls to ensure they are smooth, burr-free, and free of adherents.

Deformation and Warpage

Deformation and warpage are very common in Custom Sheet Metal Fabrication and are present in both 5052 and 6061.

6061 t6 aluminum

During rolling and T6 heat treatment, large internal stresses develop within the material. When cutting operations are performed, the equilibrium of these stresses is disrupted and the material seeks a new state of equilibrium through deformation. And any localized heat source (e.g. welding) creates uneven thermal stresses in the material, which lead to deformation upon cooling.

Solution:

Use fixtures to hold the part in the correct position; use techniques such as segmented and skip welding to minimize heat buildup; and choose a welding method with more concentrated energy (e.g., pulsed MIG/TIG).

For thinner aluminum plates, methods such as laser cutting or waterjet cutting can be used to minimize heat input and avoid warpage.

5052 h32 aluminum

The internal residual stress of 5052 h32 aluminum is much smaller than that of 6061 t6 aluminum, and its deformation mainly originates from work hardening and uneven plastic deformation.

Solution:

Compensate for the expected springback by overbending the material during Custom Sheet Metal Fabrication. If the metal is intentionally bent slightly too much, a small amount of natural springback will result in the correct angle.

Increase the pressure time appropriately to give the material more time to deform plastically under the mold and reduce springback.
