Carbon Steel

6061-T6 Aluminum

Common Issues with Metal Gas Tanks

In the North American and European markets, manufacturing standards for metal gas tanks are extremely stringent. Because fuels such as gasoline are highly volatile and flammable, even the slightest manufacturing defect can not only result in compliance penalties from the EPA (U.S. Environmental Protection Agency) or CARB (California Air Resources Board), but may also lead to catastrophic vehicle fires or product recalls.

As a precision sheet metal manufacturer with a strong engineering heritage, Supro MFG has identified the most common manufacturing defects in metal gas tanks, analyzed their root causes, and developed comprehensive, end-to-end solutions.

Gas Leaks Caused by Porosity in Welds

This is the primary cause of vehicles failing EVAP (Evaporative Emissions) tests. Residual stamping lubricant on the weld surface, unstable shielding gas flow, or robotic trajectory deviations can all create microscopic pores (pinholes) within the weld that are invisible to the naked eye.

Supro mandates alkaline degreasing prior to welding. We employ robotic TIG/MIG welding with arc tracking. Since traditional hydrostatic testing cannot detect micro-gas leaks, we perform 100% helium leak testing or high-sensitivity pressure drop testing before delivery to ensure zero vapor leakage.

Fatigue Cracking at Mounting Tabs

When motorcycles or all-terrain vehicles (ATVs) travel on unpaved surfaces, high-frequency engine vibrations and frame torsional stresses are directly transmitted to the rigid mounting tabs of the metal gas tank, causing stress concentration at the weld edges and eventually leading to tearing.

How can this be resolved?

Optimize the mounting tab design by adding gussets to distribute stress. Supro strongly recommends including rubber isolators or grommets as standard equipment or reserving installation space for them at the assembly stage. This transforms a rigid connection into a flexible one, completely isolating the tank from high-frequency damage.

Internal Foreign Object Debris (Internal FOD: Stamping Oil & Spatter)

Stamping oil, metal grinding debris, or welding spatter generated during sheet metal forming—if not thoroughly cleaned before shipment—can enter the fuel delivery system after installation, causing the high-pressure fuel pump to seize or resulting in engine cylinder scoring.

Supro implements medical-grade, zero-tolerance FOD (Foreign Object Debris) control. Anti-spatter agents are used to protect the inner walls. Before shipment, components undergo degreasing via a fully automated ultrasonic cleaning line, are dried with high-pressure air knives, and undergo 100% visual spot checks of internal blind spots using industrial borescopes.

Surface Dents and Scratches Caused by Transportation (Transit Dents & Cosmetic Damage)

Standard cardboard boxes and bubble wrap cannot withstand the stacking pressure and container vibrations during long-distance sea transport, making metal gas tanks highly susceptible to side dents.

Supro implements suspension packaging. We custom-mold EPE (expanded polystyrene) contoured liners for irregularly shaped metal gas tanks, securely locking the product in the center of the packaging box and ensuring a buffer zone remains around the edges. The exterior uses high-strength double-wall corrugated cardboard boxes or wooden pallet corner protectors to ensure the product is ready for immediate use (line-ready) upon unpacking after ocean transport.
