What Is an AC Enclosure?

An AC enclosure is a mission-critical sheet metal enclosure designed to protect sensitive AC power systems, variable frequency drives (VFDs), and control cabinets from hazardous industrial and outdoor environments. To meet the market’s demanding requirements, high-performance AC Enclosures must strictly comply with NEMA 3R, 4, or 4X standards to resist moisture ingress, dust penetration, and mechanical shock.

Manufacturing these enclosures requires specialized thermal management engineering, utilizing precision CNC punching processes to optimize ventilation louvers and customize cutouts for active cooling systems to prevent components from derating due to overheating. Common Issues with AC Enclosures: Analysis and Solutions

In the sheet metal fabrication of AC enclosures, preventing structural and environmental failures is critical. Since these devices are typically deployed outdoors or in harsh industrial environments, they must strictly comply with NEMA 3R, 4, or 4X standards. Base Plate Yielding Under Heavy Component Loads

When heavy AC drives, transformers, or contactors are installed, the rear sub-panels or mounting chassis may bend, warp, or become permanently deformed. The root cause lies in the use of inappropriate sheet metal thickness (e.g., using 16-gauge steel instead of 12-gauge steel) or a failure to account for dynamic load vibrations in industrial environments.

How can this be resolved?

Supro performs finite element analysis (FEA) during the CAD design phase. For large AC enclosures, we specify a minimum of 12-gauge galvanized steel for the base plate and incorporate engineered stiffeners or flanged edges to significantly enhance structural rigidity.

Heat-Affected Zone (HAZ) Warping in Large Doors

Large flat-panel AC enclosure doors may experience flatness deformation (tank effect or warping), resulting in an uneven fit with the main cabinet body. The root cause is excessive localized heat input during continuous laser cutting or structural MIG/TIG welding on large metal panels that lack overall reinforcement.

How to solve it?

Use optimized CNC laser path planning to evenly distribute the heat load. Switch to spot welding or use robotic laser welding to minimize the heat-affected zone. Incorporate deeper flanges (edges) into the door design to naturally resist thermal deformation.

Filiform corrosion at cut edges

Filiform corrosion appears beneath the powder coating of AC Enclosures, typically originating from sharp laser-cut edges or punched holes. The root cause is that sharp edges prevent the powder coating from forming a sufficient film thickness (edge shrinkage). Once exposed to moisture, corrosion easily penetrates this thin barrier.

At Supro, we perform automatic chamfering or vibratory deburring before coating to ensure uniform adhesion of the powder coating. For outdoor AC power enclosures, a zinc-rich epoxy primer should be applied first, followed by the final topcoat.

Wear and Corrosion Caused by Vibration and Friction

Upon arrival, the powder coating in certain areas of the AC enclosure has been completely worn away, exposing bare metal—typically in corners or around latch handles. The root cause is that during thousands of miles of transport, adjacent equipment vibrates and rubs against each other, or rubs against the shipping carton (wear).

Supro inserts thick high-density polyethylene (HDPE) foam blocks or heavy-duty honeycomb corrugated dividers between equipment. Ensure that the pallet is securely strapped (using edge protectors) to consolidate the load and eliminate lateral movement.
