This can result in rough cut surfaces, hard slag deposits at the bottom of the kerf that are extremely difficult to grind away, and even changes in the material’s local electrical conductivity caused by overheating.

Our solution:

At room temperature, the reflectivity of pure copper to laser light exceeds $90\%$. We use high-power fiber laser machines equipped with forward-reflection absorbers (Anti-reflection Isolators), combined with high-purity nitrogen as the auxiliary gas. By precisely calibrating the “pulse frequency–power” interdependence curve, we perform rapid cutting the moment energy penetrates the copper surface, thereby minimizing the heat-affected zone (HAZ), completely eliminating slag on the edges, and ensuring the perpendicularity and surface finish of the cut surface.

Precision Metal Stamping: Edge Burrs & Tooling Galling

Pure copper is soft and ductile, making it highly prone to “die scratching” and “galling” during stamping. This leads to dimensional drift in continuous die production or excessive burrs on terminal edges, which can cause electrical short circuits.

Our Solution:

 To address the low yield strength and high elongation of copper, we strictly control the die clearance on both sides of the stamping die within 3 – 5 of the material thickness. Carbide (tungsten steel) punches are used in critical areas of the die and coated with a TD/DLC coating featuring an extremely low coefficient of friction.

Combined with the use of a wash-free, eco-friendly micro-quantity stamping oil, this effectively prevents copper shavings from adhering, ensuring micron-level dimensional consistency and burr-free edges during high-volume progressive die stamping.

Sheet Metal Bending: Cracking & Erratic Springback

When bending conductive copper busbars, buyers often encounter stretching cracks at the outer R-corner or wrinkling on the inner side. Additionally, slight differences in the temper of copper materials from different batches can lead to inconsistent springback at bending angles, which affects assembly.

Our Solution:

Bending copper materials must adhere to strict specifications regarding the match between hardness and R-radius. For the most commonly used H02 (semi-hard) C11000 copper busbar, we strictly enforce a minimum bending radius of no less than 1t (1 times the plate thickness). The bending machine is equipped with a real-time angle detection and springback compensation system (RAB). Based on the actual mechanical stress of each batch of material, the CNC system precisely compensates for springback within a range of 2° – 5° Combined with mark-free wrapping dies, this ensures zero cracking and an angular accuracy of ±0.5°.

CNC Machining: Tool Marks & Work Hardening

When CNC milling or turning copper parts, the material tends to “stick to the tool,” making it extremely prone to the formation of built-up edge. This results in microscopic tears and tool marks of varying depths on the machined surface, preventing the part from meeting geometric and dimensional tolerances as well as surface roughness Ra requirements.

Our Solution:

Pure copper conducts heat rapidly but undergoes significant plastic deformation during machining. We select specialized carbide tools with large front angles and highly polished grains to ensure extremely sharp cutting edges, thereby reducing cutting heat and friction. During machining, we use a high-pressure (70 Bar) internal cooling system that directs coolant directly to the cutting point, rapidly and forcibly evacuating chips to strictly prevent secondary cutting and work hardening of copper chips. This allows us to consistently control the surface roughness of complex components, such as high-density liquid-cooled blocks, within Ra 0.8 um.

Copper dissipates heat four times faster than carbon steel. When high-power connectors are TIG or laser welded, rapid heat loss can easily lead to “lack of fusion” or internal porosity in the weld, which significantly reduces the conductive cross-sectional area.

Our Solution:

To address the challenge of heat loss, we prioritize DFM optimization in joint design and perform localized precision induction preheating (150°C–300°C) prior to welding. During welding, we employ high-current, high-energy-density TIG welding or fiber laser welding, combined with double-sided shielding using high-purity argon gas.

For the C11000 grade, we strictly control heat input to prevent the risk of hydrogen embrittlement. Post-welding, we perform 100% radiographic or ultrasonic testing to ensure proper weld penetration and high electrical conductivity.

The quality of the plating fundamentally depends on the pre-plating treatment. We have established a rigorous, multi-stage process involving ultrasonic degreasing and chemical micro-etching to thoroughly remove rolling oil and microscopic oxide layers from the pores in the copper material.

Current density in the plating tank is monitored in real time to ensure that tin and silver atoms form a strong intermetallic compound (IMC) with the copper substrate. Prior to shipment, we perform multi-point thickness measurements using an X-ray coating thickness gauge and conduct a 48-hour neutral salt spray test that exceeds industry standards, guaranteeing zero blistering and zero peeling.
