Common Issues with Control Panels
In industrial automation, power distribution, and HVAC systems, control panels serve as a critical line of defense for protecting sensitive electronic components. Any manufacturing defect—such as a failed gasket, an HMI cutout that exceeds tolerance limits, or a stripped grounding stud—can lead to a loss of IP/NEMA protection, equipment short circuits, and serious safety hazards. Based on strict NEMA/IEC standards and field data provided by system integrators, the following is an engineering-level analysis of several of the most common defects found in control panels, including their root causes and our rigorous solutions.

Ingress Protection (IP/NEMA) Failure
Water or dust penetrates around door gaskets, causing ingress protection failure. This is typically caused by inconsistent manual gasket installation, porous corner welds, or door deformation that prevents the gasket from being compressed evenly.
We employ an automated in-place forming (FIP) polyurethane foam gasket application system to ensure seamless, continuous sealing joints. All control panel joints undergo continuous robotic TIG welding and rigorous penetrant testing to guarantee compliance with NEMA 4X and IP66 water and dust resistance standards.
Human-Machine Interface (HMI) and Component Cutout Dimensions Exceed Tolerances
Control Panels may experience issues such as buttons, touchscreens (HMI), or cooling fans failing to fit into designated cutouts. This stems from dull CNC punching dies, uncalibrated laser equipment, or failure to account for powder coating thickness in final cutout dimensions.
We utilize high-precision fiber laser cutting systems and precisely calculate cut width and coating thickness tolerances during the CAD/CAM phase. Grounding Continuity Failures
Due to the thick powder coating, grounding studs or brackets become insulated, preventing electrical grounding points from passing continuity tests during on-site wiring.
Prior to the powder coating process, we install high-temperature-resistant silicone protective caps on all internal grounding studs and connection points. We use galvanized self-riveting grounding fittings to ensure zero resistance and strict compliance with UL 508A safety standards.
Powder Coating Peeling and Edge Rusting
The coating on the control panel peels at the corners, or rust spreads inward from the edges. This is typically caused by sharp, unchamfered edges that prevent the powder coating from forming sufficient thickness (Faraday cage effect), or by inadequate chemical degreasing prior to coating.

Subsequently, it undergoes an automated, multi-stage iron phosphate or zirconium pretreatment process, followed by electrostatic powder coating, to ensure exceptional adhesion and salt spray corrosion resistance.
