What Is a Battery Housing?
A battery housing is a rigorously engineered sheet metal structure designed to enclose and protect sensitive energy storage batteries from mechanical shocks, heat transfer, and environmental intrusion. As a critical structural component in electric vehicles and industrial power systems, battery housings must meet stringent IP67/IP68 sealing standards while withstanding dynamic vibrations and severe impact loads.
Since effective thermal runaway containment and electromagnetic interference (EMI) shielding are non-negotiable requirements, high-quality battery housings must be manufactured using precision CNC bending processes and constructed from laser-welded lightweight aluminum alloys or advanced high-strength steel (AHSS). Off-the-shelf battery housings cannot meet these complex, application-specific thermal and dimensional tolerance requirements.

Common Issues with Battery Housings
In electric vehicles (EVs), energy storage systems (ESS), and heavy-duty industrial applications, battery housings serve not only as physical enclosures but also as critical structural components involved in thermal management, electrical insulation, and crash safety. Based on extensive customer engineering feedback and high-end sheet metal manufacturing standards, we have identified several defects that are both real and frequently encountered in battery housing manufacturing.

Bottom Co-planarity Exceeding Tolerance Limits
An uneven battery housing bottom prevents internal battery modules, mounting brackets, or bottom liquid cooling plates from fitting tightly, leading to localized heat dissipation failure or excessive assembly stress. The primary causes include: material springback during stamping or bending; warping of the base plate due to excessive heat input during welding; and the lack of specialized flatness correction fixtures.
Supro employs high-tonnage hydraulic presses for post-welding precision flattening/leveling. For large base plates, we recommend incorporating reverse camber (pre-compensation) design during the tooling phase. Prior to shipment, 100% inspection via 3D laser scanning or feeler gauges on a marble platform is mandatory to ensure flatness tolerances are maintained within the range of 0.5mm to 1.0mm.
Vibration Fatigue and Resonance Cracking
After prolonged road profile vibration testing, fatigue tearing occurs on the load-bearing side walls or bottom lugs of the battery housing. The causes include: insufficient design margin in sheet thickness; lack of effective vibration-damping stiffeners; and resonance triggered by the system’s natural frequency coinciding with external excitation frequencies.
Supro incorporates CAE finite element analysis (FEA) in the early design phase to simulate random vibration and impact conditions. In stress concentration areas, we employ laser-welded thin-walled (TWB) technology or stamp reinforced grid-shaped ribs at critical locations to alter the modal frequency of the battery housing.


Risk of Internal Burr Puncture
Sharp edges or punching burrs on the inner walls or flange edges of sheet metal parts may puncture the battery pack’s insulating separator or high-voltage wiring harness during vehicle vibrations, causing catastrophic short circuits. This issue primarily arises from: unstable laser cutting gas pressure causing slag buildup; excessive clearance in stamping dies; and incomplete deburring during post-processing.
How can this be resolved?
Drawings must strictly specify deburring requirements. Automated grinding and chamfering equipment or fluid polishing processes should be introduced on the production line to ensure that all internal contact surfaces have smooth edge transitions (e.g., R0.5 chamfers), thereby completely eliminating the risk of puncture.
Surface Coating Blistering and Corrosion Protection Failure
In salt spray environments or when exposed to trace battery fluid leaks, the external powder coating or electrophoretic primer on battery housings may develop extensive blistering or peeling. The causes include: substandard degreasing and rust removal during pre-painting treatment; residual acid or alkali cleaning solutions in sheet metal gaps; and insufficient coating thickness, which is also a common contributing factor.
Supro has established a rigorous dual-layer corrosion protection system comprising “Cathodic Electrocoating (E-Coating) + Outdoor-Grade Powder Coating.” Product structural design should avoid dead corners to ensure the electrocoating solution can flow out smoothly. Each batch must pass a neutral salt spray test (NSS) of at least 1,000 hours.
