Common Issues with Metal Gasoline Tanks

Due to gasoline’s extremely high volatility, flammability, and the widespread addition of ethanol in modern gasoline, the manufacturing standards for metal gasoline tanks are among the most stringent in the industry. Any manufacturing defect can not only cause vehicles or equipment to fail EVAP (Evaporative Emissions) tests but may also lead to catastrophic fires and vehicle recalls. Supro MFG has compiled a list of the most common manufacturing defects. We will provide an in-depth analysis of the root causes from an engineering perspective and offer professional, end-to-end solutions.

Internal Rust Caused by Ethanol Phase Separation

E10/E15 gasoline readily absorbs moisture from the air. When moisture reaches saturation, “phase separation” occurs, causing highly corrosive acidic water to settle at the bottom of the fuel tank. If a metal gasoline tank is made of ordinary cold-rolled carbon steel and lacks adequate internal corrosion protection, the bottom can rust through in as little as a few months.

Supro recommends upgrading the base material to aluminized steel or NI-TERNE (environmentally friendly tin-lead-coated steel). These materials offer exceptional resistance to alcohol-induced corrosion, providing long-term protection without the added cost of a secondary internal coating.

EVAP Vapor Leaks Caused by Micro-Pores

Gasoline is highly volatile. Hand tremors during manual welding, insufficient argon purity, or excessive gaps in sheet metal joints can all create micro-pores (porosity) in the welds that are invisible to the naked eye. These pores can cause the check engine light to illuminate during the vehicle’s EPA evaporative emissions test.

Supro employs fully automated robotic TIG/MIG welding with arc tracking. Final inspection utilizes high-precision helium leak testing or pressure decay testing to ensure that the Metal Gasoline Tank meets the stringent compliance requirements of 100% zero vapor leakage.

Wall Thinning and Fracture Caused by Deep Drawing

For metal gasoline tanks assembled by welding upper and lower shells, improper design of the die’s drawing ribs or excessive flanging force during deep drawing can cause severe material thinning at the tank’s corners. When subjected to long-term vibration and internal gasoline vapor pressure, these thinned areas are highly prone to fatigue fracture.

Supro performs AutoForm finite element analysis (FEA) prior to mold development. We optimize mold radii and the stamping lubrication system. During mass production, we conduct 100% spot checks on the R-corners of drawn parts using an ultrasonic thickness gauge to ensure the thinnest points meet the pressure resistance safety factor.

Galling & Stripped Threads on Fittings

The internal threaded connections on fuel valves (petcocks) and exhaust valves may have burrs due to a lack of chamfering during CNC machining, or paint may penetrate the threads if proper masking is not performed during powder coating. When customers assemble these pipe fittings on-site, thread galling or stripped threads are highly likely to occur.

All threaded connections at Supro are precision-machined using CNC turning and 100% inspected with Go/No-go gauges. Before entering the surface treatment line, threaded holes must be fitted with specialized high-temperature-resistant silicone masking plugs to ensure thread accuracy remains intact.
